Do not put it all back yet. remove the left side floor boards and remove the left side cover. The bevel gear case is not a transfer case really. See if you can use the drive shaft as a grip tool to turn the bevel gears and hear that clicking by hand..
It maybe be you have bad bevel gear bearings which i first thought it sounded like. Also grab that spline end where the pin goes like you mean it and see if it wiggles. up/down side to side. Do not re assemble what you have down yet! Lets talk. let Ring talk and let other guys who have been there talk too. MT has been there i think..... tear that left side down.
