I am in the process of making custom lowers. The cardboard cutout I made and mounted leaves a 3-4" gap between the top of the lower and the bottom of the windshield. Do you think this is a big enough gap to let in some air still?

The more air you let in the more buffeting you will have. Most of us have overlapped or touching or nearly toucing the bottom of the windshield. This is were the air that is causing the buffeting is coming from, under the windshield.

How do you overlap??? By bending the bracket back?

No need to bend any brackets. Just make your cardboard cuttout larger. That is the beauty of using cardboard, errors are cheap. You can also make the lowers large enough that you have to notch the lowers panels to make room for the case guards.

I made mine the same way you are, then I transfered the pattern to 1/4 inch plywood and cut them out and mounted them. Went for a ride on the interstate to see if I liked it before I cut out the lexan. It worked and I'm happy.

I made mine as large as I could without having to cut out for the bars. They will just barely touch the bars when turning lock to lock. I also cut the lowers to match the contour of the lower part of the wind shield and used a heat gun to soften the lexan, the bent the lowers back to line up with the windshield. I have maybe an eighth of an inch between them and they line up perfectly.

The heat gun to match the shape of the windshield is a good idea.

Here is a picture of my Edmonds lowers. You can see how close it is to the bottom of the windshield.

Do the larger lowers stop the buffeting? Or just reduce it?

Well I can't speak for all brands but my Chuckster's reduced it and my engine guard chaps got the rest.

My lowers reduced the buffeting almost completely and now I am getting ready to put on the Air Lite engine guard chaps for cold weather riding.

I'm very happy with my Edmonds they stopped the majority of buffeting.
